Use cardboard or posterboard for body-panel templates. We made the firewall, floorboards, and body panels out of 1/8-inch aluminum that we sourced through the local Industrial Metal Supply. Thinner material could have been used, but since we were going to mount things like the fuel-injection computer to the firewall and were not extremely concerned with weight, we felt 1/8 will be OK.

Cutting out the panels was done with the Miller plasma cutter for initial rough cuts to within 1/2 inch of the cardboard template, then a bandsaw was used to cut the panels down to within 1/8 inch of the final size. Then a larger disc sander was used to trim the panels to a perfect fit. Taking little steps like this is time-consuming, but I wanted the panels to fit tight and inside the tubes on the exterior of the buggy.

For the majority of the panel mounting, I used tabs with nutserts. Nutserts are similar to rivets in that they are swedged into a hole. Once installed they have a threaded hole that small bolts can be screwed into without needing a wrench on the back side. Some builders make similar systems by welding a small nut to the back of the tab.

On the back of the buggy we built a panel that houses the taillights and also hides the battery behind it. For this panel I needed some fasteners that could be quickly removed. I sourced some quarter-turn fasteners (commonly referred to as Dzus fasteners) from Butch's Speed Shop that are self-capturing so they don't fall out, and they have wings so that a special tool isn't needed to remove them.

4X4 Rock Buggy Build J Hooks
I also used these cool aluminum J-hooks that the guys at Poly Performance put into production while building the buggy. They hook around the tubes to hold things like the roof or windshield panel in place. Also, if you put a big sheet of aluminum on your ride as a roof, be sure to use some sort of weatherstripping to reduce noisy vibration.
